South Plainfield was incorporated by an Act of the New Jersey Legislature on March 10, 1926, from portions of Piscataway Township, based on the results of a referendum passed on April 6, 1926.

According to the United States Census Bureau, the borough has a total area of 8.4 square miles (21.7 km2), of which, 8.4 square miles (21.7 km2) of it is land and 0.04 square miles (0.1 km2) of it (0.48%) is water. South Plainfield is bordered by Piscataway on the south and west, Edison on the east, and Plainfield on the north.
